Un modello numerico predittivo per l'analisi di un impianto industriale per la tostatura del caffè è descritto in questa tesi. Tale modello, è capace di valutare i flussi energetici coinvolti nel processo di tostatura, in diversi tipi di impianti industriali equipaggiati di sistemi co-generativi per aumentare l'efficienza energetica. Il simulacro numerico è stato costruito grazie ad un approccio multi-fase e multi-componente. Mentre un primo modello numerico a parametri concentrati e distribuiti è stato usato per simulare il comportamento, da un punto di vista pneumatico, di un impianto di riferimento, un secondo strumento numerico è stato sviluppato per valutare predittivamente lo scambio termico e di massa tra una corrente di aria calda ed i chicchi del caffè durante la tostatura. Il modello numerico dell'impianto di tostatura comprende l'impiego del ricircolo della portata d'aria di scarico per migliorare l'efficienza del sistema. Inoltre, il modello teorico valuta lo scambio termico tra tubi, ambiente esterno, sorgente e pozzi di calore, così come il comportamento del combustore. I risultati numerici, in termini di temperature, pressioni e portate, sono stati confrontati con dati sperimentali per tarare e verificare l'affidabilità e l'accuratezza del modello. Lo strumento sviluppato per stimare lo scambio termico e di massa tra una corrente di aria calda ed i chicchi durante la tostatura, è anch'esso basato sull'approccio a parametri concentrati e distribuiti ed include le proprietà fisiche delle diverse miscele di caffè. In particolare, è stato costruito un sotto-modello in grado di stimare l'evaporazione dell'umidità contenuta all'interno del caffè. Il modello è capace di valutare l'influenza dell'architettura del tostatore e del ciclo di tostatura, potendo così indagare diverse condizioni operative e diverse miscele di caffè. Il modello numerico è stato poi tarato e validato usando dati sperimentali disponibili in letteratura, relativi ad un tostatore da laboratorio. La capacità predittiva dello strumento numerico è stata infine verificata simulando un ciclo di tostatura industriale. I risultati ottenuti, confrontati con rilievi sperimentali relativi ad un sistema industriale, hanno evidenziato una buona corrispondenza in termini di temperatura del caffè e del flusso d'aria. Tecniche di misura non intrusive sono state impiegate per ottenere informazioni sul campo di moto e sulla distribuzione di temperatura interna al tamburo dove avviene la tostatura. Tecniche di fotografia veloce sono state utilizzate per visualizzare il campo di moto interno mentre la termografia ha permesso di ricavare la distribuzione della temperatura. Nello specifico, è stato costruito un simulacro plastico trasparente del tamburo rotante, necessario per applicare la tecnica della fotografia veloce. La camera digitale ha quindi permesso di catturare il campo di moto interno della corrente d'aria attraverso la mappatura dei chicchi, che vengono trascinati dal flusso. Una camera per termografia è stata impiegata per visualizzare l'interno del tostatore. Questa ha permesso di visualizzare la distribuzione della temperatura all'interno del tamburo grazie ad una finestra ottica trasparente all'infrarosso, montata nella parte superiore della macchina. I risultati ottenuti utilizzando una termocamera digitale, sono stati analizzati in termini di distribuzione di temperatura dell'aria interna alla macchina e di distribuzione di temperatura del caffè alla fine del processo di tostatura. In fine, diverse architetture di impianti di tostatura co-generativi sono state analizzate, in modo da evidenziare l'influenza del tipo di impianto sull'efficienza energetica del sistema. In particolare, il confronto tra impianti a schema aperto e sistemi a ricircolo della portata d'aria, ha permesso di evidenziare e quantificare l'effetto del recupero di calore dai gas di scarico.

Abstract
This work focuses on the numerical analysis of a coffee roasting plants. It evaluates the energy requirement for batch coffee roasting process in different industrial plants equipped with co-generative systems, in order to improve the energy efficiency. The analysis is performed using a multi-phase multi-component approach, properly tailored to address the phenomena that are influencing the overall behaviour of complex plants. While a lumped and distributed numerical model is used to simulate the pneumatic behaviour of a reference plant, a numerical tool is developed for the prediction of the heat and mass transfer between a hot air flow and the coffee beans during the roasting process.
More in details, an exhaust gas recirculation technique, to improve the system efficiency, is included in the numerical model of the roasting plant. Among others, the theoretical model accounts for pipe – ambient heat transfer and thermal sources or sinks, as well as the combustion chamber behaviour. Afterward, predicted temperature, pressure and mass flow rate are compared with experimental measurements to set the reliability and accuracy of the numerical approach.
The numerical tool developed for the prediction of the heat and mass transfer between a hot air flow and coffee beans during the roasting process is based on a lumped and distributed parameter approach and accounts for the physical properties of the different coffee blends. Particular care is devoted to the construction of submodels capable to account for the evaporation of the coffee moisture content. The approach is capable of addressing the entire batch roaster architecture and the roasting process of the coffee beans. The numerical model is applied to different operating conditions for the roasting machine and to a number of coffee types. The heat exchange coefficients between the hot air flow and coffee beans and between hot air flow and the components of the drum that are in contact with the air flow, are evaluated. The numerical model is tailored and validated by means of experimental data available in literature and measured in a laboratory roaster. The tool predictive capabilities are assessed by simulating an industrial coffee roasting cycle. The results are compared to measurements carried out on the real system in terms of coffee temperature and air flow temperature and a good agreement between experimental values and numerical predictions is found.
In order to obtain experimental data regarding the internal flow and the temperature distribution inside the industrial roasting drum, non intrusive techniques are applied to the roasting plant. Fast image processing is applied to visualize the internal flow field while thermography is used to obtain the internal temperature distribution. More in details, an experimental plastic roasting drum is constructed in order to obtain a transparent prototypes necessary to apply fast image processing techniques. The digital camera can described the internal air flow field showing the beans, that are obviously dragged by the air flow.
A camera for thermography analysis is applied to the whole roasting machine. The camera can described the temperature distribution inside the drum by means of a special window transparent to the infrared radiation, that is mounted on the drum top. The results obtained using a progressive, mid resolution, high frame rate and monochrome digital camera are analyzed, in terms of air temperature distribution inside the roasting machine and coffee temperature distribution at the end of the roasting process.
Finally, the multi-phase multi-component approach is applied to the analysis of different architectures of co-generative coffee roasting plants, in order to define the influence of the layout on the system efficiency. In particular, the recirculation plant behaviour is compared to open cycle scheme and, for both layouts, the effects of heat recovery from exhaust gases are also evaluated.
